If I bring up guys from AAA at the expansion time, what happens at the end of the regular season? Do they automatically return to AAA if they are not on my post-season ML roster? Do I have to manually return them? Will it cost an option to send them back down?

You will have to return them manually.

Options are per season, not per transaction. So they will already have burned an option year for the season. No additional penalty.

However, if they're in AAA but out of options, you'll have to clear them through waivers before you can send them back down...

The question was answered, you're just throwing out more scenarios/technicalities.

Who, if they have a complete season, doesn't know a player on the BL roster with no options, must clear waivers to be demoted?

I dont even know why you'd promote players at roster expansion time, when only 25 are allowed on the playoff roster. Seems like a hell of a lot of effort sending players up/down back and forth. Thanks for the sarcasm too.

When you promote them, yes.  If they stay on the ML roster through rollover, it will go up to $343k.  If you demote them back to the minors before rollover, their salary will revert back to a minor league salary.
